Hi Jim, USPS seems to be a good method for shipping t-shirts.

Priority Mail is now $4.05 for a t-shirt, but you can get free boxes/packaging from USPS.com and even free delivery confirmation.
You can ship via First Class Mail for a buck or so cheaper, but I prefer the delivery times and handling of Priority Mail.
I use the free tyvek envelopes provided by USPS, but I've also purchased similar envelopes from Uline. They are lightweight and pretty weatherproof.
