Each process has it's own limitations. Pros and cons and there is no point if you try to force something just cause you have something in your head. You need to think about that, before you print your design.
Second, it will be much easier to help you if you add picture of the ''problem''
third, the more info you give, the easier it is from forum members to help you. That goes even for what cutter you are using, what vinyl and so on.

Depending on how many you are doing, sometimes it's easiest to let the letter holes come off while weeding, press the rest of your design, then add the holes back in a 2nd press.
He used 60 degree by default. He didn't try 35 or 45.two things
Did you change blades and try out that advice about 60 degree for detail?
