It depends on the styling. If it's the flat visor styling, then a box is your best bet.

That is the one I use to ship my hats in, hats fit great in them.I guess it would depend on whether or not it was a structured hat or not.
If it was, I'd probably use a USPS Priority Mail box for it, maybe something like this one.
If it was a bit malleable, I'd probably use the same tyvek/polybag type shipping envelope that I ship single t-shirts in.

Humm, post office FREE boxes, now that what I was looking for.
For 1st class/parcel, you don't get free boxes. So you'll have to use your own. We always have spare boxes laying around from shipments we have received, so it's no big deal for us. There are box companies or ebay where you can buy boxes from too.SplatHead,
