creating an underbase help - illustrator

We are new to screen printing and are working with a 3 color design (royal blue, red and black) that will be on a gray shirt requiring an underbase. We created the design in illustrator but we're having a problem creating an underbase layer.

We have followed these steps... Copy > Paste in Place > Unite > Stroke (2pt) > Outline Stroke > Minus Front. As soon as we click "minus front" part of the underbase design deletes itself.

The original layer is still there; however the two pieces that do disappear are not physically connected to the rest of the design. (Most of the design colors are all touching except these two little triangle pieces)

Please let us know if you have any ideas as to what is causing it or how to fix it and create one solid underbase layer.
