[UNITED KINGDOM] what's the best way to package/ship t-shirts (single orders)?

I thought I'd replied to this but it obviously didn't take!! So here goes again........
I'm trying to figure out the best and cheapest way to send my shirts (I'm UK based) - and would be grateful for any advise.
I put a T-Shirt in a 'packet' sized (size 5 I think) padded/Jiffy bag and the Post Office weighed it and told me it would be £1.85 Standard Second Class post (not registered which is .75p extra), so going on their prices on the website, I put the T-Shirt into a 'Large Letter' sized padded/Jiffy bad and took it back to them - they weighed it again and tried to stuff it through a letter box that they have there and...... they said it would be the same (£1.85 for non-registered 2nd class post). The weight and size should fall within 'large letter' but for some reason they aren't accepting it (I think it's just about 25mm thick which is the limit, may be a mm or 2 over, but I'm not sure, it's difficult to measure that dimention).
Does anyone actually pay this or have you guys / gals found a way to get it sent at the 'large letter'/cheaper pricing? Any help would really be appreciated!!

We are about to start with hooded tops.
I would guess there is no way to get them to go as a Large letter so expect to pay packet price. There are a number of box solutions, i would recomend using single wall rather than double or triple to keep the weight down. They don't need to be too strong as they are clothes.

it also depends on the post office, we have a local good one who always charges the same, but i have taken them to other post offices before and found the charges vary - bizzare. i always post recorded - its worth the 75p with the postal strike at the moment, they do still seem to be getting through quicker

Yeah, this get's wierder by the day!!
I bought some of these poly bags and put a t-shirt in, it came to well within the 'large letter' size and yet, the post office are still telling me I have to sent it as a 'packet'.
Which is £1.85 for 2nd Class post, although they said they may let me sent it for the lower weight class as it was borderline (which I think was about £1.45).
Beats me.
Does anyone here get charged this to send a single t-shirt?!!

you have to make sure it will fit through there letter box plastic gizmo and it has to be within a certain size, get 10 x 14 grey plastic mailbags, fold the shirt around a A4 piece of cardboard and they should go through there plastic slot and be within size. I use the following sacks from a ebay seller, these are very nice for the price, some cheaper ones i find a bit overpowering in the plasic smell department:

This is a lot more complicated that I originally thought. I'm pretty much resigned to paying the higher price now which will obviously mean I will have to charge more but I was wondering if it would be worth me just upping my shirt price and offering 'free' delivery to compensate.
I mean, when you send shirts out, do you charge the same rate for a small as you do for an XL or XXXL or do you get each one weighed individually before you advertise it so you know what to charge?
Also when you take it to the Post Office and pay them whatever they ask for it, when the customer gets it, will they know how much you paid to send it? I've read that the PO will put stamps on it (whereas I thought they would just stamp it with 'Postage Paid').

Don't give in to them, if its under the size for Packet you shouldn't be paying packet, you shouldnt be paying £1 per item extra for no reason.
Ive had them say before "Your item isnt rigid and sags when put through, so it will have to go as a packet" Bullcrap! The royal mail website has guidlines and doesn't even mention things like that, its purely size and weight.
