I have an SWF, and it's taken me a long time to learn to look at my thread path first when this kind of stuff happens.

I've had my thread get hung up in places that are hard to see. Sometimes it will cause thread breaks, sometimes it will cause the thread to ravel, sometimes it will feel like the tension is too tight.

So...simple as it sounds, check the path from your thread spool to the needle, and make sure it's not getting hung up somewhere. It can be hard to see, so you may have to change the thread to a bright color while you examine it.
