Default design sizing - how to determine what the size of a design needs to be?

How do y'all determine what the size of a design needs to be? We have a few that, once we got them made, seem to look small. They looked plenty big when when we printed the designs out but once on the shirts, they seem small.

I just don't know how to go about it. Any suggestions.

Default Re: design sizing

I usually try to make the design as big as possible as will fit on the smallest size t-shirt we're printing on without wrapping, so they don't look as tiny on larger size shirts. For example we just had some designs printed on women's S through men's XXL, so they're about 7.5" wide.

I usually take the transparency that is used for burning a screen and overlay it on shirt. You can even wear the shirt and hold the transparency up for others to view or look in the mirror. You get a good idea of how the graphic looks with the contours of a body.

My rule of thumb on unisex shirt styles is 10" wide up to XL. I know some go up to 12".
