Has anyone tried printing on baby onesies?
Personally I'm having trouble configuring them to clear the ink heads even when I drop the platen (to where I worry about print quality) and not get an "obstruction" warning...I'm beginning to wonder if it can even be done...

How big of a printable space do you want? Just cut up some cardboard pieces that are just larger than the size of the printable area and tape them into the correct space on your platen. This will raise the print area up and allow the rest of the onesies to below the print area (and go under the obstruction bar). If this is something that you do regularly, then you might want to consider creating something that will last longer (i.e. thick piece of acrylic, mouse pad material,...).
lol! We use something very similar to a mousepad for our fulfillment onesies and sometimes other "less flat" shirts. We use a flimsy cutting board we bought from Target, and I'm sure you can find a bunch more on the internet. It's larger than a mouse pad...but I like that we're not the only ones with that idea!

We print them all the time on the baby platen with no obstructions they just slip over like a shirt on the adult platen,if you don't have a baby platen contact direct2shirt they sell them.

I have another question that goes along with this, if anyone knows...
does the brother ink comply with the new CPSIA regulations for kids stuff?
I wouldn't want to be selling them if it doesn't!

doing an order for 1500 pieces right now. Baby platen works great. You can also drop the platen and switch to unidirectional printing if you want to lay the onesie right on a regular platen (if you dont have a baby platen or the onesies come snapped and you dont want to have to unsnap every one before you slide it on the platen).
